Unfortunately there isn't an easy way to see this prior to export. The number of pixels is calculated from a combination of the export bounds and the specified sample spacing. What I could do is add a warning message if your Garmin raster export will exceed the allowed size. Would that help?

Yes it will IMHO.
I was 5 min. from sending my GPS back to Garmin for repair because of the luck up. I think this will help others also.
I have updated the Garmin raster export to prompt you if the export is too large and give you the option to cancel the export. I have placed a new build at http://www.globalmapper.com/global_mapper11.zip with the change for you to try. Simply download that file and extract the contents into your existing v11.xx installation folder to give it a try. If you are using the 64-bit version, there is a new build available at http://www.globalmapper.com/global_mapper11_64bit.zip .

The warning dose work as advised.
Somehow the file size changed after updating the EXE. Or is it just me?

I just tried and it seemed to work fine for me. The error should appear whenever even with 100 tiles of data the individual tiles have to be larger than 1024x1024 (the size at which the Garmin units degrade individual tiles). Is this not consistent with what you are seeing?

What fooled me is the change in file size. But maybe it is just me...

I uploaded a file to your FTP. In this case GM warned me and the JPG is too large.
But the KMZ only holds 88 files. Why not use all the 100 file slots before razing the image pixel size?
I took a look and found that the tiling wasn't quite filling up as much as it could have in some cases. I have placed a new build at http://www.globalmapper.com/global_mapper11.zip with this hopefully fixed for you to try. Simply download that file and extract the contents into your existing v11.xx installation folder to give it a try. If you are using the 64-bit version, there is a new build available at http://www.globalmapper.com/global_mapper11_64bit.zip .
